Why Lug & Connector Selection Matters
An undersized or wrong-material lug is one of the leading causes of electrical joint failures: resistance heating, arcing, and—in worst cases—fire. The right compression lug creates a gas-tight joint that carries its rated current indefinitely. This guide covers the vocabulary and decision points for selecting compression lugs, grounding connectors, and mechanical connectors used in electrical distribution, switchgear terminations, and grounding systems.

Copper vs. Aluminum Lugs: The Right Match
Using the wrong metal creates galvanic corrosion at the joint. Match the lug barrel material to the conductor material:
- Copper conductor → Copper lug (CU): Tin-plated copper is the most common and prevents oxidation
- Aluminum conductor → Aluminum or CU/AL-rated lug: Aluminum oxide forms quickly; use listed CU/AL lugs with antioxidant compound (NOALOX or equivalent)
- Mixing copper and aluminum: Only in CU/AL-rated two-port connectors; never in a single-port lug not rated for both

Wire Size & AWG: Matching the Lug Barrel
Every lug specifies a wire range (e.g., #6–#2/0 AWG, or 350–600 kcmil). The conductor must fill the barrel within that range for a proper compression joint. An under-filled barrel compresses unevenly; an over-sized conductor won't seat.

Ampacities from the 75°C (167°F) copper column of NEC Table 310.16, for not more than three current-carrying conductors in raceway at 30°C ambient. Terminal temperature ratings, ambient correction, and conductor bundling can reduce these values — always verify against the current NEC and local codes for your specific installation.
Compression vs. Mechanical (Set-Screw) Connectors

Grounding Connectors: EGC vs. Grounding Electrode
Grounding applications split into two categories with different code requirements:
- Equipment Grounding Conductors (EGC): Connect metal enclosures, conduit, and equipment frames to the system neutral/ground. Sized per NEC Table 250.122 based on the overcurrent device rating.
- Grounding Electrode System (GES): Connects the service neutral to earth (ground rods, water pipe, building steel). Conductors sized per NEC 250.66. Use grounding clamps or compression lugs listed for direct burial if the joint will be below grade.

Buying Surplus Lugs: What to Check
Compression lugs are mechanical components—they don't expire. Surplus and new/old-stock lugs from reputable manufacturers are fully usable if:
- The UL/CSA listing mark is visible and legible on the lug or packaging
- The barrel is clean and undamaged (no cracks, burrs, or heavy corrosion)
- The tongue bolt holes are round (not elongated from over-torque)
- The tin plating (on copper lugs) is intact without pitting
